Optical Tolerancing & Simulation

From Optical Design to Manufacturable Reality

Why Optical Tolerancing Matters

In optical engineering, even the most sophisticated lens design is only as good as its ability to perform under real-world manufacturing conditions. That’s where optical tolerancing and simulation come in. These processes bridge the gap between ideal optical performance and practical manufacturability, ensuring your system performs as intended—despite inevitable imperfections in production.

Whether you're designing a high-resolution imaging lens, a freeform illumination system, or a compact VR module, Yighen’s tolerancing and simulation services give you the confidence to move from prototype to production with accuracy and speed.

What Is Optical Tolerancing?

Optical tolerancing is the process of defining acceptable variations—such as surface accuracy, element alignment, spacing, and refractive index—that your optical system can tolerate without degrading performance beyond limits.

Our engineers use tolerancing to:

  • Predict system performance variations due to fabrication and assembly deviations

  • Identify the most sensitive components that impact image quality or beam uniformity

  • Provide tolerance budgeting that aligns with your manufacturing capabilities and cost targets

  • Prevent overengineering and reduce unnecessary production costs

Optical Simulation & Monte Carlo Analysis

We don’t just design optics—we simulate how they perform in the real world.

Using advanced tools such as Zemax OpticStudio, Code V, and LightTools, Yighen performs high-precision optical simulations and Monte Carlo analyses to evaluate:

  • Wavefront degradation

  • MTF drops

  • Spot size growth

  • System alignment sensitivities

  • Coating thickness tolerances

  • Stray light and ghost image formation

Each simulation is customized to your intended use case—whether it's imaging, sensing, projection, or illumination.

Our Tolerancing & Simulation Workflow

  1. Initial Design Import
We begin with your optical model or import your Zemax/Code V file into our simulation environment.

  2. Tolerance Allocation
Based on material specs and production capabilities, we assign statistical or worst-case tolerances to each optical and mechanical parameter.

  3. Monte Carlo Simulation
We run hundreds to thousands of simulated builds using randomized tolerance distributions to predict performance variability.

  4. Critical Parameter Analysis
The system’s most performance-limiting tolerances are identified, and possible design or assembly adjustments are proposed.

  5. Optimization & Design-for-Manufacturing Feedback
We refine your design with realistic tolerances, enabling efficient alignment, reduced yield loss, and better control over cost and performance.
